What a limit switch does on a conveyor

On a conveyor line a limit switch answers one of three questions: has the product arrived, has the carriage reached the end of its travel, or has a moving part gone somewhere it should not. It is the cheapest reliable way to get that answer, and unlike a photoelectric sensor it does not care about dust, steam or a dark matt product.

The trade-off is contact. Something has to physically strike the actuator every cycle, which is why conveyor switches live or die on how they are mounted rather than on how good the switch is.

Choosing the head: side approach is everything

Product on a conveyor almost always approaches from the side, travelling parallel to the belt. That points you at a roller lever β€” but which one depends on how consistent the product is.

Fixed roller lever

The default. Right when the product is a consistent size and arrives in the same place every time β€” cartons on a fixed guide rail, pallets against a side stop.

Adjustable length roller lever

Right when you are commissioning and do not yet know the exact geometry, or when the same line runs several product sizes. You tune the lever length on site instead of re-drilling the bracket.

Adjustable swing rod and cat-whisker

Right for irregular or fragile products β€” sacks, bundles, loose items that arrive at slightly different angles. They tolerate a sloppy approach but give a less precise switching point, so do not use them where position accuracy matters.

Roller plunger

For approach from above rather than the side β€” a lifting section, a diverter arm, a gate coming down onto the switch.

Mounting: the four mistakes that cause nuisance trips

  1. Wrong approach side. A roller lever struck from behind bends instead of rotating. Confirm the direction of travel before you drill the bracket β€” this single mistake accounts for most early failures.
  2. No overtravel allowance. The product must be able to keep moving after the switch has operated. If the lever bottoms out, the force goes into the switch body and the head shears off. Leave room for the full overtravel in the datasheet.
  3. Bracket flex. A switch on thin sheet steel moves with the impact, so the switching point drifts and you get intermittent operation that looks like a faulty switch. Mount on something rigid.
  4. Build-up on the lever. On dusty, sticky or floury lines, material collects on the roller and slowly changes the operating point. Where that is likely, choose a head you can wipe down and schedule it into cleaning.
Rule of thumb: if a conveyor switch is failing every few months, the problem is almost never the switch. Check the approach angle and the overtravel before you order a replacement.

IP rating: dust line or washdown line?

This is where money is either wasted or, more often, saved in the wrong place.

Line type Minimum rating Why
Dry goods, general factory IP65 Dust-tight and protected against water jets. Adequate for most packaging and assembly lines.
Flour, cement, powders IP65 metal body Fine dust works into plastic housings over time; metal seals better and tolerates cleaning.
Food, wet or washdown IP66 / IP67 Hose-down and temporary immersion. Anything less will fail within a season.
Outdoor conveyors IP67 Rain, condensation and temperature cycling drive moisture into the body.

The common error is specifying IP65 for a line that later gets hosed down. If washdown is even a possibility, start at IP66.

Not the same thing: pull-cord and belt misalignment switches

Conveyor safety uses two other devices that are often confused with position limit switches, and they are not interchangeable.

  • Pull-cord (rope pull) switches. An emergency stop device running the length of the conveyor. Pulling the rope anywhere along it stops the belt. This is a safety component with latching operation, not a position sensor.
  • Belt misalignment (belt sway) switches. Detect the belt tracking off-centre before it damages the structure. Actuated by the belt edge itself, usually with two stages β€” warning and trip.

A standard limit switch does neither job. If you need emergency stop or belt tracking protection, specify the dedicated device.

Which limit switch is best for a conveyor?

A roller lever switch with 1 NC + 1 NO snap action contacts, rated IP65 for a dry line or IP66/IP67 for washdown. Use an adjustable length lever if the product size varies.

Why does my conveyor limit switch keep failing?

Usually mounting, not the switch. The three common causes are the lever being struck from the wrong side, no allowance for overtravel, and a flexible bracket that lets the switch move on impact.

Limit switch or photoelectric sensor for a conveyor?

Use a limit switch where there is physical contact available and the environment is dusty or steamy. Use a photoelectric sensor where the product must not be touched, the cycle rate is very high, or the product is too light to operate a lever.

Do I need positive opening contacts on a conveyor?

Only if the switch performs a safety function. For ordinary product detection and end-of-travel, standard contacts are fine. For guarding or emergency stop, use the dedicated safety device instead.

What IP rating for a food conveyor?

IP66 as a minimum, IP67 if the line is hosed down or the switch sits low enough to be splashed during cleaning.
