What a roller lever head actually does
A roller lever limit switch uses a lever arm with a roller at its tip, so the target rolls across the actuator rather than sliding against it. This is the most widely specified head type in the OsiSense XC range, because rolling contact dramatically reduces friction and wear on high-cycle applications such as conveyor end stops and reciprocating machine axes.
The lever also gives you mechanical advantage. Actuation force is lower than a plunger for the same switching action, which matters where the target is light, or where the drive has limited force and you cannot afford to push hard against a spring.
On most XC bodies the head is a separate part, so a single body reference can be re-headed as the machine changes. That is why you will see the same XCKM or OsiSwitch body offered with a ZCK-D15, a ZCK-D21 or a ZCY18 lever β the body is the same switch, the head is the selection decision.
Roller material: thermoplastic, steel or stainless
This is the first thing to get right, and the cheapest thing to get wrong.

Fixed or variable length lever
Fixed-length levers give repeatable, defined actuation geometry. You know exactly where the switch operates, and it operates there every cycle. Specify fixed length once the machine design is settled.
Variable length levers, such as those on XCKP2145N12, let you adjust the lever radius during commissioning. That is useful in two situations: the exact target path is not known at design time, or a single switch body must serve several machine builds with slightly different geometry. You tune it on site instead of re-drilling the bracket.
Spring return is standard across the range β the lever returns to rest once the target passes.
Actuation angle and durability
Roller lever heads on the Classic range are rated for 15 million operating cycles under 30Β° cam actuation. That is a genuinely long life, but it is lower than a plunger head, and it is worth understanding why before you assume the lever is always the better choice.

The lever adds mechanical advantage but it also adds a pivot, and a pivot is a wear point. On a pure straight-line movement where the target arrives head-on and stops cleanly, a plunger will outlast a lever. The lever earns its keep the moment the approach stops being straight.
Roller lever, roller plunger or plunger?
These three get confused constantly, and specifying the wrong one is the most common cause of a switch that "keeps failing" when the switch itself is fine.

A roller lever has a pivoting arm with a roller at the end, giving a wide actuation arc and lateral approach. A roller plunger has the roller mounted directly on a linear plunger shaft, giving a short, precise straight-line action with the wear benefit of a rolling surface but none of the arc.
Typical applications
- Conveyor end-of-travel and product presence detection β the classic case, and the reason thermoplastic rollers exist.
- Pallet stop confirmation on transfer lines, where the pallet edge sweeps across the roller.
- Machine axis limits on packaging and printing equipment, with a cam on the carriage.
- Door and guard position where the door edge passes the switch rather than pressing into it.
- Lift platform level detection, using a fixed vane on the shaft structure.
Anywhere the target crosses the actuator laterally rather than pressing into it, a roller lever outlasts a plunger. Where it presses in, use a plunger.

Frequently asked questions
When should I choose a roller lever instead of a plunger?
Choose a roller lever when the target approaches from the side or sweeps past the switch, and a plunger when the target approaches head-on in a straight line. A plunger on a lateral approach will wear rapidly and may jam; a lever on a head-on approach wastes travel and reduces repeatability.

Yes for most indoor machine applications. Specify steel or stainless steel rollers where the target is hot, abrasive, heavily loaded, or where chemicals and washdown would attack thermoplastic.
How many cycles does a Telemecanique roller lever limit switch last?
Roller lever heads on the Classic range are rated for 15 million operating cycles under 30 degree cam actuation. Electrical life is shorter and depends on the load; an inductive load on AC-15 will wear the contacts well before the mechanism reaches its rating.
Can I fit a roller lever head to a switch body I already have?
On most OsiSense XC bodies the head is interchangeable, so an existing XCKM, XCKL or OsiSwitch body can be re-headed with a ZCK-D15, ZCK-D21 or ZCY18 lever. Confirm the head and body reference pair against the datasheet before ordering, as the miniature EN 50047 formats are not cross-compatible with the Classic EN 50041 formats.
